I've been doing some tests of large quad models. The model below had 450K quads that converted into a precise solid that enabled boolean operations. Took about 26 minutes to crunch. One of the features of the subd SDK that I'm beginning to appreciate more is its ability to optimize and merge NURB patches.

That looks quite promising!
Step by step my old dream of the design roundtrip CAD-> physical Model-> manual changes-> CAD...... comes true :-)
