Maybe it's me, but I'm having a hard time putting a .125 fillet around the edge that joins to the elliptical solid.

This part started out as 2 helically swept solids, intersected, then turned into surfaces. Unwanted surfaces deleted, then edges projected to an infinite plane (lower z surface of the ellipse), then ruled surface to bring them up to the plane. Extended surfaces .125 (to allow for the fillet).

I have tried to sweep an arc around the edges, but not working.
Have tried fillet surfaces tool, not working.
Have tried radial blend tool, not working.
Have tried other methods as well, can't remember how many times, not working.

Should I have done this differently from the start ?

Tried that, thanks though.
Tried now at home and at work, get same error message.
getting too frustrated, resorting to drink.

(It's only a 2mb file !!!)

Hi Ryan

I'm not sure it's cleanly built - which means even if you get past radiusing - it may still cause you problems later. What is it actually ?

There is an extraneous surface - which you'll find if you look in wireframe - you need to get rid of that with 'remove surface' tool

You need to simplify (edit) -

Then, it's good practice to verify>check object for errors (if a tool fails or you're importing bits from elsewhere)

Then restitch by clicking it with the stitch tool (note there are different tolerances, set in the options)

Radius .125" then worked for me (using the options) in the radius tool (feature interaction- slower) where you pick rads separately - so the order is important

Not sure if that helps - I'd go one step back before you go forward and make sure it's as clean as possible

1/ there's a gap the two parts of the union.
Once this is fixed
2/ 0.125" is too big a blend for the geometry, 0.1" works.

I think you might have constructed this in an over-complicated way, but that aside, the two large parts don't seem to have planar surfaces where they mate.

So I removed the union you had there and moved the oval a little lower to embed the other part into it. I then redid the join with the Add Solid tool.

You can't have a 0.125 blend at that junction as there simply isn't enough room for it to fit. The attached pic shows a successful 0.063 blend, but you might be able to get a bigger one to fit - I didn't try.

If you get rid of the .125 extension and rather extend the first solid towards the base and join, you can get the .125 blend. The .125 extension acts as a limit to the blend.

I went back to the beginning and started from scratch. It worked out beautifully !

This is for sure the most complicated part I have modelled. The end use is sort of like a nut that must thread on a right AND a left hand thread. Think levelwind fishing reel, only way way bigger. The shaft rotates in one direction, and this follows along, changing directions at the ends.

My next challenge is to figure out the geometry of the 'turnarounds' on the shaft.

After that, import into CAM program to cut the geometry in VMC, which is why I needed the .125 rad (it's the smallest ballnose endmill I'm comfortable using at the required length).

I have included (I hope) a link if anyone is interested.
